What I'm about to say assumes that you are using the Dark Tremors a2sd function to run all of your user installed apps from the ext3 partition which Jim baked into the ROM, & not using the native Android apps2sd that's built into FroYo.
I've seen this type of behavior with the 32GB class 10 SD card that I just retired from my phone. Basically what happens is the file system on the card gets corrupted, causing the card to mount as read-only, then when the phone reboots it fails to mount, or mounts too slowly causing a2sd to throw a ".noa2sd" flag file, which on VaelPak 3.2-RC2 will cause endless bootloops, similar to what you're describing.
Running CHKDISK in Windows on the card will usually at least temporarily fix it, for a while. Running MyDefrag in Flash Memory mode after running CHKDISK will help it run error free for a longer period of time. For me, ultimately that error free period of time got shorter, & shorter until I ended up replacing my 32GB class 10 card with a 16GB class 4 card, & I've had no problems since then.
